Apollo Fire Detectors and Bar Code Data Case Study
From Legacy Complexity to Cloud Control: Apollo Fire Detectors Labelling Transformation
Overview
Apollo Fire Detectors is a global designer and manufacturer of high-quality fire detection solutions, headquartered in Havant, Hampshire. The organisation operates internationally with offices across Europe, Asia and North America.
As part of a continuous improvement programme, Apollo sought to modernise its labelling environment to support compliance, improve operational efficiency and reduce reliance on legacy, internally developed systems.
Challenges
Apollo’s existing label printing processes were supported by two separate legacy systems that had become difficult to maintain and increasingly reliant on manual intervention.
Key challenges included:
• Complex management of more than 5,000 label templates
• Excess label usage, due to inefficiencies of legacy system
• Batch printing creating risk of incorrect labels being applied to products
• Paper-based approval workflows with limited audit traceability
• Inconsistent print quality across production environments
• Dependence on specialist internal knowledge to support and maintain systems
These issues created operational inefficiencies, unnecessary environmental impact through label waste and potential compliance risks within a high-volume manufacturing environment.
Our Approach
Bar Code Data worked collaboratively with Apollo stakeholders across IT, production, engineering and quality functions to fully understand existing processes and future requirements.
Following site visits, workshops and a successful proof-of-concept, Bar Code Data designed and implemented a consolidated cloud-based Label Management System built on Loftware Cloud.
The solution integrated legacy workflows into a single, scalable platform, moving label data, templates and print management processes into a secure cloud environment. This modern architecture supports improved connectivity with manufacturing and business systems, supporting future operational improvements.
A key element of the project was the integration of End of Line Testing processes. Each smoke detector is automatically tested for compliance during production, with labels generated only for products that successfully pass testing. This intelligent automation ensures accurate product identification while reducing manual intervention and supporting quality assurance processes.
Benefits to the Customer
The new solution delivered measurable operational, compliance and sustainability improvements, including:
• Centralised cloud-based label management improving system availability and resilience
• Digitised approval workflows with full audit trail and version control
• Reduction in label templates from more than 5,000 to fewer than 800 through dynamic labelling significantly simplifying administration and reducing risk of error
• Improved print quality through deployment of high-resolution Zebra printers and automated settings control
• Automated label selection and packaging label calculation within production workflows
• Integration with End of Line Testing processes to ensure labels are printed only for compliant products
• Enhanced traceability with extended print history supporting warranty processes
• Offline contingency capability ensuring continuity of production in the event of connectivity issues
• Significant reduction in label waste, supporting both cost control and environmental objectives
Result
The implementation of a single cloud-based labelling platform enabled Apollo to significantly reduce operational complexity and improve manufacturing efficiency.
Production teams now benefit from faster, more accurate labelling processes, reducing the risk of mis-labelling and associated rework or customer impact. The shift to automated, digitally controlled workflows has significantly reduced historic label waste, contributing to improved sustainability performance and operational cost savings.
The streamlined template structure, intelligent print automation and integration with compliance testing processes have strengthened quality assurance while enabling greater scalability across Apollo’s global manufacturing operations.
Crucially, the modern cloud architecture provides a future-ready foundation to support continued growth, digital transformation and evolving production requirements.
